material (matter, physical stuff) + -ize ('to make/become') = 'to take on material form.' Something abstract — a plan, a threat, a figure in the dark — crosses over into solid reality. Hence two senses: an expected event 'materializes' (becomes real), or a person 'materializes' out of thin air (suddenly takes visible form).
